Shouldn’t a reorder of a previously produced order look exactly the same assuming embroiderer is using the same DST file? I have a situation on a reorder and the embroiderer is claiming they don’t know why it doesn’t look like original when they did the job.

I don’t know.  If you are absolutely sure they are using the same files before and now they should be same.  This really is not an EmbroideryWare question though.
